How much weight can a corrugated plastic box hold? There is no single capacity for all corrugated polypropylene boxes. Ask for a rating tied to the exact box, contents, support and use conditions. Product weight, compression resistance and sustained stacking load describe different demands. Verify the demand that matters to your project before approving production.
A purchase order that says “5 mm PP box, suitable for stacking” leaves several questions unanswered. How many filled boxes will be stacked? What supports the bottom box? How long will they remain loaded? Must the lid and dividers still work afterward?
This guide turns those questions into a test brief and a sample approval record. Start with the load definitions, agree on the conditions, then compare evidence for the same configuration.

Start with four different load questions
Use “load capacity” as the start of a discussion, then identify the quantity you need. A supplier’s payload figure does not, on its own, answer how much compression a stack can place on the box below.
| Quantity | What it describes | What to record |
|---|---|---|
| Payload mass | The product carried inside the box; define whether inserts are included | kg or lb, contents, orientation and distribution |
| Gross package mass | The complete loaded box, including its lid, dividers and other fitted components | kg or lb, plus the configuration included in the measurement |
| Compression force | The external force applied or measured during a compression test | N or lbf, loading direction, support, displacement and test endpoint |
| Sustained stacking load | The load supported for a defined period in an agreed arrangement | Applied force, duration, contact and support conditions; record any overlying mass separately |
These are practical reporting definitions. Keep mass units separate from force units: a result written only as “100 kg compression” needs clarification about what was measured and how it was applied.
A simple stacking example
Illustrative planning example, not a Jinmai product rating: five identical loaded boxes are stacked in a vertical column. Each complete box has a gross mass of 12 kg, approximately 26.5 lb. The four boxes above the bottom one have a combined mass of 48 kg, approximately 105.8 lb.
That calculation identifies the mass above the bottom box. It does not establish that the bottom box can carry it. The test brief still needs the actual contact arrangement, support, duration, environment and agreed design margin. A unit-load arrangement that shares weight across several boxes needs its own load-path assessment.
Can thickness or GSM tell you the box capacity?
Thickness and GSM identify part of the board specification. A capacity claim needs evidence for the finished box. The drawing also controls panel dimensions, flute direction, folds, joints, openings and the relationship between the lid and any internal supports.
When comparing quotes, ask whether both suppliers are discussing the same dimensions, board specification, closure, contents and support. A heavier board is not a substitute for that comparison. Use the PP hollow sheet thickness guide for material selection, then connect the selected material to a controlled box drawing and test plan.
Compression test or sustained stacking test?
Choose the method around the question being answered. A compression result at a particular loading rate and endpoint does not automatically establish performance during a longer storage period.
| Reference | Question addressed by its published scope | What the buyer still needs to agree |
|---|---|---|
| ASTM D642-25 | Compression resistance of containers, components or unit loads; its scope includes containers with or without contents | Configuration, loading direction, apparatus, endpoint and project acceptance criteria |
| ASTM D4577-19(2023) | Resistance to a vertical constant load for a specified time or until failure; palletized and unitized arrangements are included in its scope | Applied load, duration or failure endpoint, arrangement, conditions and acceptance criteria |
| ISO 12048:1994 | Compression and stacking methods for complete, filled transport packages using a compression tester | Applicability to the package, test schedule and project acceptance criteria |
ASTM’s D642 guidance directs constant-load testing to D4577. ISO lists the 1994 edition of ISO 12048 as current following its 2022 confirmation. Select and use the controlled edition required by the customer or testing program; the summaries here do not replace the full procedures.
For a reusable corrugated plastic box, also identify the other demands in the route: lifting, handling, transport and repeated use. Passing a compression check does not answer every one of those questions.
Define the box and the conditions before testing
Give the supplier and testing party a single, agreed brief. The following checklist is a practical project tool; the selected procedure and customer requirements determine the formal test setup.
| Item | Specify before the samples are tested |
|---|---|
| Box identity | Part number, drawing revision, dimensions, sheet specification and orientation |
| Complete assembly | Lid, joints, closures, handles, windows, 분할기, pads and any restraints |
| Contents | Actual products or agreed substitutes, gross mass, arrangement and any internal load sharing |
| Stack | Number of layers, alignment, contact locations and whether boxes or pallets sit above the sample |
| Bottom support | Floor, pallet deck or rack; relevant dimensions, gaps, unsupported spans and overhang |
| Time and environment | Conditioning, test environment, load duration and when recovery or function will be checked |
| Samples and acceptance | Sample identities and history, number of specimens, measurements, limits and approval responsibility |
Use the box drawing and tolerance guide to identify dimensions and revisions. Include a setup photo or sketch: “on a pallet” is less useful than a picture showing where the box base actually touches the deck.
Should the box be empty or filled?
Use the configuration that answers the agreed test question. ASTM D642 and D4577 allow empty or loaded containers within their stated applications; ISO 12048 addresses complete, filled transport packages. Record which configuration was used instead of presenting an empty-box result as evidence for an unspecified loaded stack.
Where contents or internal packaging help carry the load, show how. For substitute contents, agree on the mass, geometry, distribution and relevant stiffness. A compact weight resting on the base may not reproduce parts that contact a lid or divider. See the corrugated plastic divider-box guide when defining those internal interfaces.
How should support and storage time be recorded?
Draw the contact surfaces above and below the box. Note any offset between layers and any base area spanning a pallet opening. Have the testing party explain how the selected apparatus represents the intended support and where it differs.
Record the expected loaded dwell and relevant storage conditions. If the proposal covers several environments, identify which ones the test evidence represents. Treat a short compression result and a sustained-load result as separate records until the responsible engineer has established how they support the proposed use.
Agree what “pass” means before seeing the result
Write the acceptance criteria before testing begins. “The box did not collapse” may leave a buyer with a lid that no longer closes or components that cannot be removed as intended.
Define the required observations in three groups:
- Package condition: permitted deformation, joint or closure condition, stability and the agreed test endpoint.
- Product condition: 손상, unwanted contact, movement or surface marks, with the inspection method and allowable limits.
- Operating function: opening and closing, divider retention, product removal and any handling checks included in the plan.
The customer’s packaging or quality team should agree the limits, sample count, any design margin and who may approve a change. Use the selected test procedure for its requirements; do not borrow a universal safety factor or sample number from an unrelated box design.
What should the supplier’s test report contain?
Ask for a report that lets another person identify what was actually tested. The record should connect the result to the sample and the proposed order.
- Identification: sample IDs, drawing and material revision, source or batch and previous use, if any.
- Method: standard and edition, test party, equipment identification, relevant calibration information and any agreed deviations.
- Setup: contents, measured gross mass, load values and units, orientation, support and arrangement photos.
- Conditions: conditioning and environment, loading program or duration, and observation times.
- Results: individual sample measurements and observations, deformation or failure location, product condition and relevant post-test function.
- Decision: comparison with the agreed criteria, exceptions, report number, responsible reviewer and date.
Keep the individual sample results available. A summary average alone may hide a sample with a damaged joint or a function that failed. If the supplier’s evidence covers a different revision or support arrangement, record the difference and resolve it before applying the result to the order.
Download the load-case and sample approval worksheet
The companion worksheet gives purchasing, engineering and the supplier a shared record. Complete one copy for each box configuration, agree the conditions before testing, then attach the results by sample ID.
Download the blank sample approval worksheet (CSV)
The form contains fields for the drawing revision, complete assembly, payload and gross mass, stack, support, environment, test method, acceptance criteria, evidence and approval. It contains no preset rating or pass threshold.
For an initial supplier discussion, these six inputs are enough to explain the project:
| Input | Buyer entry |
|---|---|
| Box drawing / revision | Identify or attach the current drawing |
| Product and loaded-box mass | State contents, arrangement and units |
| Proposed stack | State layers and contact arrangement |
| 지원하다 | Attach pallet, rack or floor details |
| Use conditions | State loaded time, environment and route |
| Required evidence | Identify customer method, report and acceptance requirements |
When should a reusable box be reassessed?
Revisit the evidence when a change could affect performance. ISTA’s guidance on packaged-product retesting covers changes to the product, package or process, including materials, configuration, closures, pallets and distribution. Where the effect is uncertain, ISTA recommends retesting. See ISTA’s retest guidance.
For your reusable-box program, also agree how inspection, repair and retirement decisions are recorded. If testing is intended to cover previously used or cleaned boxes, identify that sample history. Evidence from a new sample does not document an unspecified number of reuse cycles.
Buyer questions
Is a box compression result a safe working load?
It is evidence from a defined test. The responsible engineer still needs to relate the configuration, conditions and endpoint to the proposed application before assigning a working limit.
Can two boxes made from the same thickness carry the same load?
Do not assume so. Compare the complete designs and their test evidence, including dimensions, board specification, joints, closures, contents and support.
Does a divider always increase stacking strength?
Its role depends on its geometry, contact and fit within the assembly. Specify whether it is intended to share load, then verify the assembled configuration. A divider used only to separate parts should not automatically be treated as a structural support.
Can an edge-crush or ring-crush result replace a whole-box test?
A material or component result describes the specimen tested. Ask for evidence that addresses the assembled package and the load condition relevant to the purchase; do not treat the names of different tests as interchangeable ratings.
How many samples should be tested?
Follow the applicable procedure and the buyer’s quality plan. Agree the sample count, selection and reporting in advance; this guide does not prescribe one sample number for every design and use.
What should I send Jinmai for a custom box inquiry?
Send the current drawing, product details, gross loaded-box mass, stack and support arrangement, route and required evidence. Include the quantity and delivery requirements covered in the custom PP box quotation guide.
Discuss your box configuration with Jinmai
Use the worksheet to describe the box you need and the evidence your team will require. Ask Jinmai to confirm the proposed sample configuration, available inspection scope and any external testing needed for your project before production approval.
